Copper vs. Aluminum Wire for Residential Electrical Work
Both copper and aluminum are approved conductors for residential wiring, but each has distinct properties that make it better suited for specific applications. Understanding these differences helps you make cost-effective decisions without compromising safety.
Copper Wire Advantages
Copper is the gold standard for electrical conductors. It has higher conductivity than aluminum (roughly 60% more), allowing a smaller wire gauge to carry the same amperage. Copper is more ductile, making it easier to bend and terminate. It does not oxidize as readily as aluminum, resulting in more reliable long-term connections. Copper is compatible with virtually all connectors, terminals, and devices without special treatment.
Aluminum Wire Advantages
Aluminum costs significantly less than copper, often 50% to 70% less per foot at equivalent ampacity. It is also lighter, making it easier to handle and support in large gauge applications. For service entrance cables (the run from the meter to the main panel) and large sub-panel feeders, aluminum provides substantial savings. At these larger sizes (typically 2 AWG and above), the cost difference can be hundreds or even thousands of dollars on a single project.
Safety Considerations with Aluminum
Aluminum branch circuit wiring (particularly in the 15A and 20A range) was widely used in homes built during the 1960s and 1970s and is associated with increased fire risk when terminated on devices not rated for aluminum. Modern aluminum alloy wire (AA-8000 series) and CO/ALR rated devices have addressed many of these concerns. However, copper remains the preferred choice for branch circuit wiring in new construction due to its proven track record and universal compatibility.
When to Use Each Material
Use copper for all branch circuit wiring (lighting, outlets, appliance circuits), sub-panel feeders where conduit size is a constraint, and any application where long-term connection reliability is paramount. Use aluminum for service entrance cables, large feeder circuits (sub-panels, garage feeds), and utility-side connections where cost savings are significant and proper anti-oxidant treatment is applied.
